1、 Working principle and structural differences
Core differences in commutation mechanism
A brushed generator uses mechanical contact between carbon brushes and commutators to complete current commutation. After the rotor winding is energized, a magnetic field is formed to drive the rotor to rotate. The electronic controller (ESC) for brushless generators, combined with Hall sensors, monitors the rotor position in real-time, adjusts the direction of stator winding current, and achieves electronic commutation.
Core component composition
Brushed generators mainly consist of carbon brushes, commutators, rotor windings, and stator permanent magnets, with a simple structure but mechanical wear issues. Brushless generators eliminate carbon brushes and commutators, use permanent magnets for rotors, arrange three-phase windings for stators, and rely on electronic controllers for precise control. They have more components but no mechanical friction.
Electromagnetic interference and safety
Brushed generators are prone to generating electrical sparks and electromagnetic interference due to the contact between carbon brushes and commutators, which may affect the operation of surrounding electronic devices and pose a safety hazard in flammable environments. Brushless generators use contactless commutation, with low electromagnetic interference, no sparks, and better safety performance.

The efficiency of brushless generators can reach 85% -95%, and it performs outstandingly in high-voltage and high-power application scenarios with low energy loss. The efficiency of brushed generators is usually between 60% and 80%. Due to the friction of carbon brushes and electric sparks, energy consumption is high, and the efficiency decreases significantly at high speeds or high loads.

The service life of brushless generators generally exceeds 10000 hours, and the main worn parts are bearings, with a low failure rate. The lifespan of a brushed generator is about 13000 hours, and the carbon brush needs to be replaced regularly. The commutator is prone to failure after wear, and the long-term reliability is low.
Noise and Control Accuracy
The operating noise of the brushless generator mainly comes from the bearings, which is overall quiet, supports precise speed regulation above 1:100, and has good low-speed stability. Brushed generators have high mechanical friction noise, with a speed regulation ratio of about 1:10, and are prone to shaking at low speeds, resulting in limited control accuracy.

Long term use and maintenance costs are high. In industrial scenarios with high voltage, high power, and long-term operation, although brushless generators have a high initial investment, their 5-year maintenance costs can be reduced by 72%, with a total cost advantage of 23%. Brushed generators have lower full cycle costs (about 15% lower) in low load, short-term use scenarios.

4、 Application scenario adaptability
High end equipment demand
Brushless generators are suitable for scenarios that require high efficiency, lifespan, and control accuracy, such as drone power systems, electric vehicle drives, industrial robot joints, high-end home appliances (vacuum cleaners, washing machines), and medical equipment (CT machines, surgical robots). They can meet the technical requirements of high dynamic response and low noise.
Low cost scenario requirements
Brushed generators are more suitable for equipment that is cost sensitive and does not require high performance, such as children's toys, economical power tools (drills, fans), some household appliances (mixers), and short-term or intermittent use scenarios (car wipers, window motors). Their simple structure and low-cost advantages are more prominent.
Special environmental adaptability
Brushless generators perform better in industrial environments with high dust, humidity, and flammability and explosiveness. Due to the absence of carbon brush friction and sparks, their safety performance is more guaranteed. Brushed generators have a relatively low risk of explosion in explosion-proof special environments (such as coal mines and chemical workshops) because they do not contain electronic components. However, attention should still be paid to the safety hazards that may arise from carbon brush wear.
